Conroe, TX School Bus Conversion Closed-Cell Spray Foam Project

Closed-Cell Spray Foam
This project in Conroe, Texas, features a full closed-cell spray foam application inside a school bus conversion. The dense, rigid foam sealed the metal roof and walls against heat and moisture while standing up to the vibration and movement of a vehicle-based build — setting the shell up for framing and finish-out ahead.

Project Overview

Closed-Cell Spray Foam for a Custom Bus Build in Conroe, TX

Skoolie conversions — full school buses rebuilt into custom campers, tiny homes, and mobile living spaces — have become a popular project for owners looking to build something genuinely their own. This bus conversion came through our shop in Conroe, where the owner chose closed-cell spray foam to insulate the bus before interior framing and finish-out began.

Why a Metal Shell on Wheels Needs Closed-Cell

A school bus is essentially a metal building that moves — and that creates insulation challenges a stationary structure doesn’t have to deal with. The corrugated steel roof and walls conduct heat aggressively, vibration and road movement put more stress on any insulation material, and condensation risk is just as real here as it is in a barndominium or metal shop. Closed-cell spray foam’s dense, rigid structure bonds directly to the metal skin and original roof ribs, sealing out moisture while standing up to the flexing and movement that comes with a vehicle-based build.

Insulating Around Original Bus Framing

One of the trickiest parts of any skoolie build is working around the bus’s original structural ribs, window frames, and roof bows — all of it metal, all of it irregular. Spray foam’s ability to expand and fill those odd-shaped cavities makes it a far better fit here than rigid foam board or batt insulation, which would leave gaps at every rib and seam. In this project, the foam was sprayed directly to the roof and upper wall sections, with the original metal ribs left exposed as part of the interior framing structure for the build-out ahead.

Setting Up for the Build-Out Ahead

With the shell sealed, this bus is ready for the next phase: wall framing, electrical, plumbing, and interior finish-out. Getting the insulation right at this stage — before walls go up and access disappears — is the same principle that applies to any new construction project, whether it’s a stick-built home, a barndominium, or, in this case, a custom bus conversion built from the metal up.

If you’re working on a custom build, conversion project, or metal structure of any kind in the Conroe area, closed-cell spray foam is worth a conversation early — before the framing closes in your access.
